Do you still have the old expansion valves?
Did you try fitting them and how do they fit?

I see different part numbers for "intake pipe" which is this threaded elbow. 928.573.092.03 and 092.02

One is 84- chassis 60999 - this is the 02 and one is chassis 61001, which is the 03

This is all prior to 87, which is what the off the shelf expansion valves fit.

The valves have the same chassis separation but are 123.02 and 123.03

The chassis separation seems to mean that 02 is the threaded, but that does not make sense if you look at the was PET is on the threaded sets for the other pipes, etc.

The 03 part number - for the valve, has been superceded. That does not mean it fits all iterations for 03

Somewhat out of ideas. What I have left is this:

1) Create the needed ridge in the clamp plate
2) Grind down the pipe's shoulder by the required amount for it to be flush when installed
3) Look for the original-type expansion valve to see if its different or find one like it.

Any other ideas?

I have replaced the valve with a Porsche part. The shoulder issue on the intake pipe remains even though the first ridge dimensions are indeed a bit deeper on the valve.

I have pressurized the system and found soap bubbles at the valve twice and have disassembled and reassembled it twice.

Last time it went down to 1550 microns, but it rises to 6500 and then went back down to 1700 in an hour. Then back up to atm.

Just super frustrated. I will pressurize it today and see if I can hear any more sounds.

If you have a decent set of calipers, you can do a quick measurement of the bore diameter and depth with respect to the pipe. If the bore is larger and the depth is deeper on the expansion valve, then it should fit.

I've experienced trouble like this (not on A/C mind you) but measurements don't lie. Next thing would be to take a sharpie and colour the pipe and try to insert it and see where it is hitting.

I don't think the issue as here at the valve anymore. If it was leaking under pressure before, it's not anymore, and now the system won't hold any vac at all. I

I don't hear any hissing anymore when under pressure either. Not at the valve, not anywhere I can hear it (soap, stethoscope)

The evaporator may be next, which is really bad. At this point I have to move on, and when I have the right pieces, I'll fill it with dye.

Does the system need to be running to get the dye through it when you inject Dye?
