A quick test... remove the belt. The fan "should" spin freely and smoothly in the fan shroud. If you are seeing the fan wiggle or hit the shroud you have other problems to diagnose as suggested above, bearing, alternator, too thick paint, etc... Good luck!

I pulled it all apart again. The fans spins freely in the housing when it does not have any belts pulling at it. The alternator seems to be in good condition and I cannot detect any wobble. I did notice that the tolerances between the housing and fan blades are very tight. I assume this is normal. I ordered some shims so I can loosen the belts a little more and try again this weekend.

Did you notice if your new fan bearing had any play? I recently went through this exercise where the new Porsche fan bearing had some play compared to the older style fan bearings. Could the belt tension pull the fan slightly out of alignment if there was play in the fan bearing?

We also ordered a fan bearing separately and that also had play. In the end we found a nice used bearing and used it because it was tight. How's the bearing on your old fan?

Seems like I've heard of the fan shroud warping over time, causing this problem...just another item to consider.

I had the exact same experience...new Porsche bearing had more play than original. Figured it was defective part, ordered a 2nd new Porsche bearing...also had more play than original. Installed it with no problems.

I would think the magnesium housing would crack before it would go out of round enough to make contact with the fan.

This is what happened to mine. The mounting tabs cracked and the overall structure "sagged" enough to make contact with the blades.

That's what I was thinking. Cast magnesium would crack before it would deform/"oval out" enough to come in contact.

Edit: I have heard this is a result of overtightening the strap which can distort the housing enough to contact blades and crack.

Mine fan housing had cracks as well and you could see the fan had been rubbing against the housing when it was taken apart.

l did notice that my old fan at some point in its life had touched the housing because the rearward (inside) side of the blades were slightly shaved down. I was thinking of removing the bearing from my old fan and installing it to the new fan until I saw that the old fan had also rubbed at some point in its life. I have some spacers coming from Pelican Parts and I'll reinstall everything this weekend. Hopefully the loosening the belts will give the relief needed. If not, maybe I'll just let the new fan shave itself down like the old one :-).

I pulled it all apart again this morning and reinstalled everything from the alternator up. I added a spacer to one of the belts. The belts were all on the loose side after I buttoned everything back up. I went for a short drive at various RPMs and I am happy to report that the fan is no longer touching the fan. I noticed that after my drive, the belts got significantly tighter. I don't know if that was from the heat or the belts bedding in after the install. Hopefully, it's permanently fixed. On the bright side... I can now replace my alternator in a hour or less because I've had so much practice fooling around with this new fan installation. Thank you to everyone who provided advice and recommendations.

Well, I am now a believer that the magnesium housing will deform before in cracks. I just replaced my housing due to the housing deforming over time. New fan, new alternator., etc....noticed housing was noticeably close on one side. Turns out that the clearance holes for alternator bolts were oval and the housing was slightly out of round. It was probably over tightened somewhere in its life.

This sounds counterintuitive. I just changed out my belts and was expecting them to relax a bit. Any thoughts?

I had a couple thoughts. Guesses at best
1. After start up, the belts ride higher in the groves and that's what tightened the belts
2.The belts expand slightly when the heat up and it tightens them

As you tighten the pulley, you can squeeze the belt. It takes a bit or rotation for it to ride up in the pulley groove. I turn the engine a 1/4 rev or so as I tighten the bolts/nut to ensure the belt is correctly seated.
