Ran into a snag with my project of seeing why my fan blade is slightly scraping the fan shroud. Thought this would be easy, but found that the 12 point key on the end of the alternator shaft is stripped. So, how do I go about removing it now? Also, do I now need to replace the alternator if I ever get it out? Finally, if I do have to replace the alternator, where do I get one (meaning, I've read about rebuilt ones not being any good). TIA

I was able to carefully insert a screwdriver through the oval holes in the fan and jam up the alternator in order to remove the pullies. You may (and I'm not recommending this) may be able to get it off with an impact wrench with a swivel, but no guarantees there.

If the 12 point is really stripped, you will likely need a new alternator. you could try a used one on ebay or just a bosch reman.

lol i did not endorse this but it worked

i think ive read about another technique to hammer in a torx bit into the shaft if you can get enough access.

Sometime you can JB Weld a short 12 point and that works as well, or grab the TIG welder and tack the 12 point to the shaft. But Quad is right, if you want to change the belt reliability, you will need a new alternator or, if you are willing to hack a bit, you can have them weld in an allen key that will give you something to grip on, but it may be ugly.

Cheers,

Mike

The high-dollar alternator replacement option (no affiliation) can be found HERE.
