The vent flap has this foam on it and over time it fails and stars blowing out of the vents. Eventually the air will stop blending cold / hot. There is a fix that people do without taking the whole car apart. There are few videos of people fixing it.

this is very common in the MK4 generation volkswagen R32. the foam on the blend doors disintegrates over time. didn't think this would ever be something i have to worry about in my 997 as well.

on the R32 it's quite the job to repair, the blend doors are in the interior behind the dash / radio. the fix usually involves disassembling the entire dash. folks have figured out a way to plug the holes that aren't as invasive since then. glad to see a similar approach exists here.

That foam is nasty in that you have to make sure not to grind it into your carpet....it is sticky and sort of oily. Doesn't go well with Sand Beige

I had this issue with my 997C2S. The dealer quoted me $3500 for the repair. Keep in mind that breathing in the particles is not ideal. I recall using tweezers to get the bigger pieces from at AC vents as it was being expelled. What a pain. If it were a 996 GT3 RS I'd invest in the fix.

I had my blower box and condenser replaced a few years ago. I had the black foam and an a/c leak. It was not a cheap job!! $3200 back in 2021.

Read this thread.

https://rennlist.com/forums/996-foru...ntn-issue.html

I chime in there somewhere how I fixed it on my 997 Turbo. There are 2 flaps, they both need fixing. I got a quote to fix it, and it was over $7k. I fixed it for $10 and an afternoon of time

edit: here are my additions => https://rennlist.com/forums/996-foru...l#post16993139

So, based on what I've read, the only economic solution for the 997 is to go in through the frunk. Is that correct? It seems that the 996 method of accessing flaps behind the radio is not an option for the 997.

I'm just trying to decide when to do this. I don't have the heater issue now (I live in S TX), but I do have a bunch of the black foam that hits my brown interior. It is a mess to clean up if you don't get it off the carpet before someone steps on it.

That's right. You can't go through dash, at least not in the 997 Turbo. You can get to both flaps through the heater core. Just follow what I wrote.

Good luck! It's not that bad of a job

Seems we live pretty close "babylonboots". Same problem with mine. Houston weather and moisture is adding to the foam cloud. I used a vacuum with the windshield vents and I think that got most of the pieces of disintegrating foam. Still the condensation is big. I need to tackle the problem soon.
